Lean manufacturing for Philippine plants: a practical starting guide
Lean manufacturing basics for Philippine plants: the eight wastes, 5S, value stream mapping, standard work, visual management and sustaining improvement.
Lean manufacturing is a way of running a plant that focuses on delivering value to customers with the least waste. It started in automotive manufacturing but applies to food, packaging, electronics, garments and any operation with repeated processes. Lean is not a one-time project; it is daily habits supported by simple tools and leaders who show up on the floor.
The eight wastes
A common way to remember them is DOWNTIME:
| Waste | Examples in a plant |
|---|---|
| Defects | Scrap, rework, customer returns |
| Overproduction | Making more than needed or earlier than needed |
| Waiting | Operators waiting for materials, approvals or machines |
| Non-utilized talent | Ideas from operators never heard |
| Transportation | Moving materials between distant areas |
| Inventory | Excess raw materials, WIP and finished goods |
| Motion | Walking and searching for tools |
| Extra processing | Steps the customer does not value, double inspections |
Walk the floor with this list and you will usually find opportunities within an hour.
Five tools to start with
1. 5S
Sort, Set in order, Shine, Standardize, Sustain. Organize workplaces so everything has a place and problems are visible. It is often the first visible lean step and builds discipline.
2. Value stream mapping
Map a product's flow from raw material to customer, showing processing time vs. waiting time. Most plants discover that products wait far longer than they are worked on, which reveals where to focus.
3. Standard work
Document the current best way to do a task: sequence, timing and quality checks. Standard work is the baseline for training and improvement. See process management and SOPs.
4. Visual management
Boards showing plan vs. actual, quality issues and actions by line and shift, so everyone sees status at a glance. Link them to your KPIs (OEE and production KPIs).
5. Quick changeover (SMED)
Reduce setup times by separating tasks that can be done while the machine runs from those that require it stopped. Shorter changeovers allow smaller batches and less inventory.
Running improvement: Kaizen and problem solving
Lean relies on continuous, small improvements by the people who do the work:
- Daily huddles at the line to review yesterday's problems
- Kaizen events focused on one process for a few days (Kaizen guide)
- Structured problem solving with PDCA or DMAIC for bigger issues (PDCA, DMAIC)
Common reasons lean fails
- Treated as a cost-cutting program that threatens jobs, so people resist
- Tools applied without understanding the purpose
- No time given to supervisors to coach and solve problems
- Improvements not standardized, so they fade
- Results not measured
Sustaining lean
Sustaining requires leader standard work (regular floor walks and reviews), visible metrics, recognition of improvement ideas, and a portfolio of improvement projects with owners and follow-up. Management reviews should include progress on improvements, not just results (management reviews).
Where Cirquolus fits
Cirquolus Business Compass includes an improvement portfolio with Lean, Kaizen, PDCA, DMAIC, CAPA, FMEA and project management workspaces, linked to direction, scorecards and operational reviews. Production management provides productivity, performance and cost monitoring from the floor.
Frequently asked questions
What is lean manufacturing?
A management approach that focuses on delivering customer value while systematically eliminating waste in processes.
What are the eight wastes of lean?
Defects, overproduction, waiting, non-utilized talent, transportation, inventory, motion and extra processing.
Where should a plant start with lean?
Commonly with 5S and value stream mapping of one product family, followed by focused improvement on the biggest wastes.
Is lean only for large factories?
No. Lean principles apply to plants of any size and to offices, warehouses and service processes.
